Challenge

Large conveyor systems are critical assets in mining and bulk materials handling, but they are also costly and challenging to maintain. A single conveyor can contain thousands of rotating components such as idler rollers and bearings, spread over many hundreds of metres and up to kilometres. Failures often develop gradually and are difficult to detect early using conventional inspection methods. 


Conventional approaches rely heavily on manual inspections, periodic shutdowns, or localised sensors, all of which can be labour‑intensive, expose personnel to hazards and miss early‑stage faults. Undetected bearing or roller failures can escalate into belt damage, unplanned downtime and significant production losses. 


Solution

To address this challenge, Mining3 developed a Distributed Acoustic Sensing (DAS)-based conveyor condition monitoring system that uses standard fibre‑optic cable as a continuous sensor along the length of the conveyor. 


When fibre is attached to the conveyor structure, it acts like thousands of virtual microphones, detecting acoustic and vibration signatures generated by roller and bearing behaviour at metre‑scale resolution. Advanced signal‑processing algorithms analyse this data to identify the location, type and severity of developing faults, enabling condition assessment across the entire conveyor from a single system. 


The technology has been designed for practical deployment on operating conveyors and can integrate with site data such as belt speed and load conditions to improve diagnostic accuracy. The solution is patented and now being commercialised through PositioNXT and Vuuma, making this capability accessible to industry at scale.

By combining fibre‑optic sensing with advanced analytics, the DAS solution transforms conveyors from difficult‑to‑inspect assets into continuously monitored systems, helping operators improve reliability, safety and operating efficiency.
